Packaging was central to Woolworths’ two-year redevelopment of its Dinner Made Easy range, reshaping the category from shelf to supply chain.
When shoppers browse Woolworths’ new Dinner Made Easy range, the colour-coded packs and neatly organised shelves may appear deceptively simple. In reality, they reflect a two-year packaging development program spanning shopper navigation, cooking performance and supply chain efficiency.
According to Jonathan Oakes, packaging specialist with Woolworths Own Brand Fresh Meal Solutions, the objective was not merely to redesign packs but to rethink how customers shop the category while ensuring the solution worked for suppliers, manufacturing teams and store operations.
“The packaging brief naturally evolved alongside our Dinner Made Easy product strategy,” Oakes says.
“We know Woolworths customers often feel overwhelmed by meal monotony and the mental load of the daily dinner chore. Packaging is the first moment of truth. Shoppers only spend a few seconds at the shelf, so we needed a packaging architecture that instantly aided navigation, conveyed key information and amplified convenience.”
The project resulted in a major refresh of the retailer’s fresh meal category, covering 146 own-brand products, including new launches, updated lines and the introduction of the Signature and Fresh Menu ranges.
Designing a navigable shelf
Rather than treating each product as an individual packaging exercise, Woolworths developed the range as a complete system.
Primary packs and shelf-ready packaging were designed together, with colour blocking used across the range so secondary packaging reinforces the visual cues shoppers see on the product itself.
For Oakes, the concept of a “navigable shelf” became a key design principle.
“It means cutting through the visual clutter,” he says. “By introducing uniform packaging formats and colour-coding by cuisine or range, customers can locate their favourite meals within seconds.”
The front-of-pack information hierarchy was also deliberately simplified.
“We consciously avoided front-of-pack information overload, establishing a minimal, rigid information hierarchy: brand, cuisine or range name, primary cooking method and cook time.”
The same colour coding helps store teams replenish shelves more efficiently using matching shelf-ready trays (SRTs).
Across the 146 products, Oakes estimates there are around 12 primary packaging formats, depending on how individual formats are classified.
Where feasible, the team retained existing packaging, while introducing formats to differentiate individual ranges. These span polypropylene (PP) microwave-ready meal trays and PP soup tubs through to flow-wrapped pastry in paperboard boxes and foil trays for Signature Collection, Fresh Menu and Family Bakes.
The Health Bowls – covering the Balanced Nutrition and High Protein ranges – use round PP bowls to differentiate them from the core range on shelf.
Standardisation was also applied to secondary packaging. While numerous SRT formats are used across Dinner Made Easy, the team consolidated them wherever possible. Fresh Menu, for example, uses four SRT formats.
Excluding the new Fresh Menu, High Protein and Signature Collection lines, the overall number of packaging specifications remains broadly similar to the previous range.
Packaging designed around the air fryer
Changing consumer cooking habits also influenced packaging decisions, with the rapid adoption of air fryers driving both material selection and pack dimensions.
“Two of our ranges – Signature Collection and Fresh Menu – are predominantly packed into aluminium foil trays, offering our customers a seamless transfer experience straight from store, to the air fryer, to the dinner table.”
The Fresh Menu trays underwent extensive development, with teams evaluating tray gauge, shape, size and colour alongside product development.
Cooking performance was tested across microwaves, conventional ovens and air fryers, with the preferred method determining both the packaging substrate and cooking instructions. Tray dimensions also had to accommodate popular household air fryers while providing sufficient product capacity.
Balancing sustainabilitywith performance
While convenience influenced packaging decisions, sustainability remained part of the development process.
Oakes says every primary and secondary packaging format was assessed against Woolworths’ circularity objectives, material reduction targets, product protection and shelf-life requirements.
One outcome was the adoption of aluminium foil trays in place of rigid plastic formats for selected products, reducing plastic use while delivering the required air fryer cooking performance.
Solving the technical details
Some of the project’s most significant packaging challenges were less visible to consumers.
Lead times for specialised packaging materials and equipment meant tray profiles and tooling decisions had to be committed well before the final range was confirmed.
Packaging performance also extended to what Oakes describes as the “second moment of truth” – when consumers peel the lidding film from the meal tray.
The team worked to balance maintaining a hermetic seal throughout distribution with ensuring the film could be removed cleanly after heating.
“A major pain point for consumers is when a film ‘welds’ to the tray, making it difficult to open the hot food safely,” Oakes says.
The seal also needs to withstand pressure changes, shocks and vibration throughout the supply chain without compromising its integrity.
Another challenge was colour consistency across packaging substrates and print processes. Matching lithographically printed paperboard sleeves with flexographically printed corrugated SRTs required extensive proofing to achieve a uniform colour tone.
From production line to shelf
Delivering the packaging system required close collaboration between Woolworths’ packaging and product development teams and its supply partners.
Oakes attended product submissions during development and, closer to launch, worked with packing teams and line operators on suppliers’ manufacturing lines. One focus was how trays were packed into outer cartons to make unpacking and shelf replenishment more efficient in store.
Oakes was also completing Unit 1 of the Australian Institute of Packaging’s Diploma of Packaging Technology during the rollout, applying concepts including supply chain dynamics, protective packaging design and compression and shock testing to the project.
The broader significance of Dinner Made Easy lies in the role packaging played throughout its development. Rather than being the final step in bringing products to market, packaging became a strategic design tool shaping the shopper experience, cooking performance and operational efficiency. Across 146 products and around 12 primary pack formats, the project demonstrates how packaging can help define a retail category rather than simply contain the product.
